An Amazing Virtual Plant Tour (and More) at the Toyota North American HQ
Last month, I had an opportunity to visit the Toyota North American Headquarters that's now near me in Plano, Texas. Thanks to the MIT Club of Dallas / Fort Worth and the Public Relations Society of America chapter for creating this opportunity.
Before touring the “Experience Center” that had the virtual tour, there was a panel of Toyota leaders talking about communications and public relations.
The Experience Center, as cool as it is, is not open to the public (at least at this point). A Toyota leader talked about how they want Toyota team members to invite people as their guests and to feel like “hosts.”
“The customer is center of everything we do.”
To that point, the Experience Center has a live, working “customer service center” that takes phone calls as one way of better understanding the “voice of the customer.”
One of the panel speakers, Brian, had a background in engineering and production. He took a role in communications right before the allegations of “unintended acceleration.”
That's something I talked to Jeff Liker about in a podcast about his book Toyota Under Fire (and Brian was one of the people who talked to Jeff for the book):
Podcast #111, Jeffrey Liker on Toyota's Challenges and His New Books
One lesson shared by Brian:
“Don't assume your reputation will carry you through a crisis.”
He also talked about working with reporters and looking internally for improvement instead of blaming reporters, when he asked:
“Where did we go wrong that we're not being believed?”
The whole episode, according to another Toyota leader, Nan Banks:
“It's made us better communicators and a better company overall.”
Toyota has learned that the lines between “internal communications” within a company and “external communications” have blurred.
The communications team was “challenged to come up with innovative ideas,” so they converted a storage closet into a podcast studio and released a podcast called “Toyota Untold .”
They also have a series of videos called “American Journey .”
I appreciated hearing the perspectives of the Toyota communications team, but the highlight of the evening for me was a chance to walk through the Experience Center. There were many cars from different eras on display, including this old Toyota Corona:
For everything in the Experience Center, I was blown away by the “virtual reality tour” of the Toyota plant in Cambridge, Ontario.
Here are some photos of me wearing the VR gear (which runs off of a smartphone) — click any photo for a larger view:
It was an incredibly immersive experience. I've been on Toyota plant tours in San Antonio and Japan and it very much reminded me of that experience.
Once I got oriented in the VR goggles, I realized I was on a tram that was driving through the factory (this was very reminiscent of the tour in San Antonio).
The VR was amazing, as I could look up, down, and around in 360 degrees (and those rails were very helpful to hold onto).
But, the VR tour was better than a physical plant tour in that it took you through the stamping and paint shops (areas they avoid in a physical tour due to safety, noise, and possible human contamination of the paint).
There were times when the VR tour perspective put me literally INSIDE of a car that was going down an assembly line. I could see team members installing parts inside the car I was “in.” They took the car through final inspection and out to a rail car for shipping (again, with me being virtually inside the car for that).
I'm going back to Japan again in December and that trip will include a Toyota tour. It's amazing to see the possibilities that arise from a virtual tour of a Toyota plant.
The Experience Center, of course, had displays about the Toyota Production System. There was a display that explained some of the core TPS terminology:
Before diving into details, there was a display about the dual pillars of The Toyota Way management system (click for a larger view):
What are some of the other terms that the digital display defined?
Read more about those three pieces the the philosophy in this blog post:
#Lean: The Toyota Production System is Mainly About the Philosophy
Kaizen involves everybody, everywhere… changes large or small.
Read about a Toyota tour guide's Kaizen in Japan, as an example of that:
Our Toyota Tour Guide's Small Improvement — Kaizen in Action
Toyota says that standardized work is necessary for Kaizen.
One way Toyota solves problems is through “the five whys”:
Toyota talks about the “seven types of waste” — not including what many call the “eighth waste” of human potential. Maybe it's just assumed, at Toyota, that people are engaged and, therefore, that waste doesn't exist?
And a few more:
See, Lean isn't “all about efficiency,” as some Lean Six Sigma people teach. TPS (and therefore Lean) is about flow and quality.
Another display described the “quality circle” approach (something that dates back to the days of Toyota Quality Management and it's alive and well in Japan ):
The steps are:
- Clarify Problem
- Break it Down
- Set a Target
- Determine Root Cause
- Implement Countermeasures
- Check Results
- Standardize
Here's a blog post about quality circles in Japan:
“Quality Circles” Are Alive & Well in Japanese Organizations; We Might Call it A3 Problem Solving
There was so much cool stuff to take in at the Toyota Experience Center. I hope you can get an invitation (or maybe it will be open to the public, at some point, like the similar center in Japan is).

Great article, and what an amazing experience! I believe the lessons you shared are great, particularly the point “don’t assume your reputation will carry you through a crisis”. Often times large companies can consider themselves too big to fail, and believe their name will carry them through different problems. Toyota does a wonderful job sharing their knowledge, and insight into their practices. The VR tour of their facility in Ontario is a great way to give visitors a “real life” experience more so than even if they went in person (not being able to see certain areas of the factory). Thank you for sharing.

We had the chance to do a plant tour of Toyota Motor Manufacturing Canada's Cambridge factory.
Toyota’s got quite the foothold in automotive in Ontario, with both Woodstock and Cambridge plants assembling both Toyota and Lexus vehicles. The Japanese manufacturer invested a total of 8.5 billion dollars in those two manufacturing facilities, giving work to over 8000 employees work at both sites, assembling Toyota RAV4 , RAV4 Hybrid, and the Lexus RX 350 and 450h SUVs. For the 2018 model-year, TMMC assembled just under 500 000 units in both plants.
What is TMMC?
TMMC (Toyota Motor Manufacturing Canada) is the company that takes care of the manufacturing for Toyota in Canada. But it also serves the U.S market. In fact, this independent entity has only two clients, Toyota Canada Inc (TCI) and Toyota Motor Sales in the United States.
We were given the opportunity to visit the Cambridge site, a 3.5M square feet facility sitting on a 400-acre piece of land close to Toronto, Ontario. The very first and very boxy Toyota Corolla came out of the factory in Woodstock here in 1984, that was 35 years ago. It now assembles the Lexus RX and the Toyota RAV4.
In-house processes and a hint of intelligent automation
While many auto manufacturers resort to the outsourcing of components, a process that requires less commitment in investments, but is overall more expensive; Toyota chose to invest in long term manufacturing process. Many components are made in house at both the Cambridge and Woodstock plants. For instance, TMMC sites incorporate their own blow-moulding facilities for different plastics that compose the interior and exterior of the vehicles. Pressing and welding are also all done in house using partly automated processes.
Like many auto manufacturing sites, TMMC’s plants have both human workforce and automated robotic arms to do the heavy work. However, both Cambridge and Woodstock sites recently included intelligent autonomous transport robots that basically carry components to different stations throughout the plant, navigating the pathways and the hustle and bustle of the plant’s floor using a variety of sensors for orientation.
What makes the difference between a Toyota and a Lexus?
Although both gas-powered RAV4 and the Lexus RX are both assembled at the same site, Toyota stipulates that TMMC gives different attention to both vehicles. Yes, both vehicles differ in looks, style and technology, but the materials chosen are specific to each vehicle. For instance, workers follow strict and continuous training to ensure that wood grains match perfectly throughout the Lexus vehicles.
Using concentration and visualization techniques, workers are also trained to assemble components together in order to ensure repeatability and consistency that can be qualified as, TMMC says, unparalleled in the industry. That is partly why, in the year 2000, the Cambridge and Woodstock sites were the only sites outside of Japan that were “allowed” to assemble Lexus vehicles.
At the beginning of this year, Toyota announced that TMMC would take on the task of assembling the Lexus NX and NXh in 2022.

WMCO’s Toyota Cambridge Plant Tour Focus Group – February 22nd, 2023
- March 3, 2023
- News , Past Events
On Feb 22, 2023, WMCO hosted a tour for members at the Toyota Cambridge Plant. Our tour began at the Experience Center, where our visitors were able to interact with the interactive displays in the showroom. Members were “primed” on what to look for in reference to lean activities, and for ideas and concepts that can apply to their operations.
Following that, we watched a welcome video before embarking on a motorized tram tour of the Cambridge Plant to learn about how team members and robots build the Lexus RX350 and 450h. While WMCO members rode a motorized tram into the activity, trained tour guides spoke directly to us via an audio headset.
The flow of the operations was explained, and the various processes were highlighted. Interesting aspects to consider is how they manage “custom mass production”, with the flow of diverse parts and colours that all convene at one place at the end for final assembly phases. The work of teams was evident everywhere, as well as clear visual plant communications, to help inform employees and management how they are performing in real time. 5S was also evident everywhere.
Once the tour ended, WMCO members reconvened at Royce Ayr in Cambridge, for a hosted lunch and further Lean debrief discussions with the help of Julia Novik, President of Lean Advisors. She provided a review Lean principles and described how the tour related to improvement activities in wood manufacturing operations.
Thank you to Grass, LMI Canada, and Upper Canada Forest Products and Royce Ayr for sponsoring and hosting the lunch.
After networking and further Q&A, the event was a success, and everyone was able to leave with insight on how to apply what they saw to their own manufacturing operations. They learning journey continues and never ends, which is why WMCO hosts tours like this with Toyota every year.

In 2019, TMMC North joined TMMC West, becoming the second TMMC plant to build the adventure-inspired Toyota RAV4. During the retooling process, the plant was switched over to Toyota New Global Architecture (TNGA), and these new manufacturing processes and technology will take the plant far into the future.
The RAV4 is Toyota’s best-selling SUV and the same high standards for quality that our North Team Members applied to the Corolla are now being applied to this RAV4.
When it comes to quality, TMMC is a global leader. It is thanks to this quality that our Cambridge Plant proudly took on the challenge of producing the Lexus NX. In March 2022, TMMC became the first operation outside of Japan to produce two Lexus vehicles. Regardless of which vehicle is being made at TMMC’s Cambridge Plant, quality will always be a defining characteristic.
The South Plant is the original production line at TMMC, breaking ground in 1986 and producing its first vehicle, a Corolla, in 1988. In its first year of production, TMMC South manufactured just 153 vehicles. Today, the South Plant produces the Lexus RX 350 and the RX 350h and 500h and can produce more than 110,000 vehicles annually, or about 480 RX vehicles per day.
In May 2000, TMMC South was awarded the distinction of being the first Toyota plant outside of Japan entrusted to manufacture a Lexus. Today, TMMC South manufactures the 5 th generation of the Lexus RX 350 and the RX 350h and 500h, featuring Lexus Hybrid Drive.
The key to Lexus brand quality starts with the Lexus mindset: build each vehicle as if it were your own. Team Members are trained to the highest standards in the industry and must be certified in a specific process before they can even touch a vehicle on the line. Each process has been designed to ensure that every aspect of a Lexus looks, feels, and even sounds like a luxury automobile.
Located in Woodstock, Ontario, a short 40-minute drive west of TMMC’s Cambridge plants, our Toyota Woodstock Plant is the newest of our three plants—in fact, when it was built, TMMC Woodstock was the first ‘greenfield’ automotive assembly plant in Canada in almost 20 years. At the Toyota Woodstock Plant, production of the Toyota RAV4 started in 2009 and the RAV4 hybrid was added in 2019. Toyota New Global Architecture (TNGA) was introduced in our West Plant in late 2018, switching our lines and processes over to the latest in manufacturing technology.
TMMC’s North and West automotive manufacturing plants produce approximately 350,000 RAV4 vehicles annually. That’s over 1,400 RAV4 vehicles per day.
